Also, regarding the caravan - Neith counts as a traveler, make sure the Roc is on the sheet.  Consumes resources, but I'd also allow the roc to be a 'guard'.

I thought perhaps she would scout (I'll shift a skill point into Survival). Then, she would not count against the supply. That would give us the three scout max, too: Faraway, Neith, and Shalelu.

I figure it makes more sense for her to hunt for her own food. Seems unlikely fresh meat is part of the caravan's supply list.

I wasn't expecting such a large gold amount for upgrading the caravan.  A Ballista would be cool, but I'm not sure who'd fire it.  One of the two NPC drivers?  I'd assume they are too busy driving to man a siege weapon.  Perhaps later on.

The obvious thing to stock up on is stores and trade goods.  I'd definitely like to make a profit by trading if we can.

Do we know the caravan route well enough to predict when we'll need cold weather gear?  I have no interest in re-enacting the Donner Party crossing...

The major deficiency I see is that we have no one who can repair a wagon when it inevitably breaks.  Perhaps we could hire on a wainwright NPC?  Or is that something Sandru or one of the other drivers can do?

None of the plot NPCs have the skills for that - and keep in mind that since you pick your job at the beginning of the day while on the trip, if a driver has to instead repair the wagon, there's no chance of movement that day, unless you have a spare driver (perhaps in your case, Faraway driving since he's got Handle Animal).  Seems to me that the wainwright is the main skill needed that you'd probably have to hire for at this point.

You will have other chances to buy gear along the way.  You'll know when you are getting to the part of the world that requires it.

In that case, I'd hope to find someone who is crafty and can both repair the wagons and man a ballista when needed.

Perhaps some young apprentice working down at Wheen's Wagons?  Or in the Carpenter's Guild?

If someone learns a repair object spell or gets a repair magic item (perhaps a golden hammer, for anyone who has watched that movie) that would make repairing manually obsolete.

Well the monthly wage for a wainwright is only 10gp.  Unless our consumption is too much, it's hard to beat that price.  I don't think exotic magic solutions are required.

There's Mending and Make Whole, but the first only does 1lb/level of objects, and the second you could only pick up at spell level 2.  Like Phil says, 10gp a month for a person to do it beats potentially spending a few spell slots on casting Make Whole when you break an axle or wheel.

There is the problem of storage, there are plenty of things we could do with that space if we did not have to worry about lugging around repair materials.

On another note, what are the rules for having people in storage areas and vice-versa?

No putting passengers in the storage area.  Each wagon lists how much of each are allowed. :)
